Energy-efficient Air Blowers are typically 7–9 times cheaper to run than compressed air

Compressed air is quick and cheap to set up for blowing and drying, but its ongoing energy costs make it an inefficient and expensive long-term solution. Blower-driven Air Knife Systems are typically 7–9 times cheaper to run than compressed air over a 12 month period. 1. Air Knives on the line: 2,500mm in total, i.e. 250 cm.
  2. Compressed air they would consume: 250 cm × 3.35 m³/hr per cm = 837.5 m³/hr.
  3. Compressor power for that: 837.5 × 0.1 kW = 83.8 kW.
  4. The same knives on a blower, at 140 mbar with the standard 1.4 mm slot gap: 250 cm × 7.2 m³/hr per cm = 1,800 m³/hr.
  5. SolvAir alternative: PX1500, installed rating 11 kW, chosen on its published rating of 1,869 m³/hr at 125 mbar.
  6. Running hours: 12 h × 5 days × 52 weeks = 3,120 hours.
  7. Electricity used: 261,300 kWh against 34,320 kWh, a difference of 226,980 kWh you do not buy.
  8. At £0.25/kWh: £65,325 against £8,580, saving £56,745 a year.

Cumulative figures assume today's rate with no price rises. Sources: the 3.35 m³/hr per cm figure is published on Air Knife consumption; the blower-side figure per cm is from the Air Knife specification tables and the per-model blower ratings from SolvAir's Technical Selection Chart; the 0.1 kW per m³/hr factor is SolvAir's own, rounded down from three compressor data sheets measuring 0.107, 0.113 and 0.114.

What makes Air Blowers more energy-efficient than compressed air?

Compressed air and blower systems have the same job to do: generate a high flow of air at a good impact velocity.

Compressed air systems release their air to atmospheric pressure, so they have to generate pressures of up to 6 bar. Compressed air is also often the most expensive energy source a manufacturer uses, and system losses are high: as little as 10% of the energy it uses is converted into usable energy.

A blower system reaches the same velocity at pressures of no more than 0.25 bar, and most applications need only around 140 mbar.

That difference in working pressure is what separates the industry-standard compressed air approach from a purpose-designed blower system.

Compressed Air generated at up to 6 bar
Wasted Energy 6 bar
Air Blowers needs 0.25 bar or less
Potential Savings 0.25 bar
Pressure (bar) needed to reach the same air velocity

A typical 2,500mm Air Knife line saves around £56,700 a year with a SolvAir PX1500 Air Blower

Compressed air energy efficiency

Each cubic metre of compressed air costs about the same to produce whether your compressor is small or large. If you know your compressor's maximum capacity in m³/hr and its power consumption in kW, you can work out what one m³ of compressed air costs you. The examples below use data from the data sheets of a leading compressor manufacturer:
SpecificationSmallMediumLarge
A:Inlet Capacity m³/min6.3111.642.3
B: Converted to m³/hour (A x 60) 378.66962538
C: Compressor Power kW42.6 79.3271.9
Power (C) ÷ Air Capacity (B) = kW per m³/hour0.11250.11390.1071
Conclusion: each cubic metre (m³) of air drawn from a compressed air system uses 0.11 kWh (kilowatt hours) of electrical energy.

Compressed air vs Air Blower systems

Compressed air works at a high pressure ratio and a blower at a low one, so their applications, energy use and running costs differ greatly. Understanding that difference is the key to optimising your production.
Industrial ApplicationCompressed AirBlower System
Intermittent Air FlowCompressed air can be the best solution if airflow is required intermittently, and your process only needs a 5-second blow-off every minute.Whilst blowers opperate continually intermittent air flow is possible with the use of a solenoid air valves.
Continuous Air FlowNot suitable for applications which require an airflow of more than 5 seconds every minute.Concentrated air flow, able to run continuously 24/7 at low cost and with energy efficiency.
Blow-offIneffective at blow-off for most industries. Compressed air is only effective at targeted close range blow-off. Low pressure, high-velocity air flow suitable for a wide range of blow-off applications.
ContaminationThe cooling process needed to maintain compressed air means some fluid (oil and/or water) is ejected in the airstream, affecting drying applications. Generates clean air - no air or oil needed in the system, meaning expelled air is dry. Able to create “air curtain” protective barriers.
Moisture RegulationHigh cost to run continuously, difficult to ensure precision needed for moisture regulation.Air flow able to be easily directed, to create an “air curtain” laminar air flow that adheres to surfaces, meaning it can remove or regulate moisture on a surface as needed.
Large ProductsSmall air outlet slots mean the size and energy requirements needed to deliver air over longer lengths are disproportionately large.Air Knives available in 10mm increments up to 3.5metres. Capacity for large scale Air Knives easily supports large product drying/blow-off/moisture and contamination control.

Compressed Air

Compressed air is most commonly used where a process needs intermittent bursts of air, or air that has been compacted.

Typical uses include pneumatic drills, power tools, air cylinders for automation, air brakes and sandblasting.

Air Blowers

Air Blowers are used where the air needs to flow continuously, or where a high-velocity air stream is needed.

Typical uses include removing or controlling water on products, creating sterile environments for research, and pre- and post-production processes such as painting or processing in ovens and furnaces.

"Of the total energy supplied to a compressor, as little as 8-10% may be converted into useful energy that can do work at the point of use. This makes it a very expensive form of energy"

See all case studies

Compressed air can account for up to 30% of a site's total electricity bill, yet only 8-10% of that electricity is converted into useful energy that can do work at the point of use.

Air Blowers vs Compressed Air Systems FAQ

Answers to the questions we are asked most often about compressed air and Air Blower systems.
  • Why do so many factories use compressed air for drying and cleaning if it is not energy efficient?

Factories often use compressed air for cleaning, drying and blow-off because the supply is already in place, so it can be repurposed quickly and at minimal additional cost.

Adapting a compressed air system for cleaning, drying and blow-off is easy: add nozzles, pipework or DIY devices such as open-ended pipes, flattened pipes and pipes with a series of holes drilled into them. These additions are usually cheap and quick to install.

The drawback is that air leaks from the compressed air system, and the problem grows when the application needs air continuously or semi-continuously. Compressed air used for cleaning, drying and blow-off is therefore often both inefficient and expensive to run.

So while compressed air is cheap and quick to set up in the short term, its ongoing energy costs make it an extremely inefficient and expensive long-term solution. By comparison, blower-driven Air Knife Systems are typically 7–9 times cheaper to run than compressed air over a 12 month period.

  • Can Air Blowers and Air Knives really perform as well as compressed Air Nozzles?

Yes. Blower systems generally outperform compressed air because they work at much higher flow rates.

Blower-driven systems can generate Air Knife outlet velocities of up to Mach 0.6 (454 mph, 731 km/h, 40,000 fpm or 203 m/sec). That speed, combined with a high volume flow rate, breaks the mechanical bond between the liquid and the surface and lifts the droplets off the product.

  • How does the usable output of an Air Blower system compare with compressed air?

Our blower range runs from 2.2kW to 15kW, and across that range we average a typical output of 180mm of width per kW of power consumed.

    How they compare

    Compressed air fan nozzle

A typical fan nozzle (40–50mm wide), of the kind seen on many manufacturing sites, consumes:

    • 50.7 m³/hr at an operating pressure of 7.0 bar
    • 0.1 kW of compressor power = 1.0 m³ of compressed air
    • 50.7 m³/hr × 0.1 kW = 5.07 kWh (kilowatt hours)

Our blower range runs from 2.2kW to 15kW and averages a typical output of 180mm of width per kW consumed. So the 5.07 kW a single fan nozzle uses to cover 40–50mm would let one of our blower systems drive an air stream more than 900mm wide.

The table below compares the two per kW of power, using data from the data sheets of a leading compressor manufacturer:

  • How do you assess your compressed air consumption?

The simplest method is to work out the volume of air you use in cubic metres, then apply the conversion 1 m³ = 0.11 kWh of electricity.

If you use a dedicated Air Nozzle or device, you should be able to find its technical data online, showing the flow or volume it consumes at different pressures. If you use a more basic open-pipe arrangement, look online again: many sites publish data on “compressed air through open pipes”.

  • How do Air Knife Systems integrate with heated air systems?

An Air Knife System removes a high percentage of the water droplets before the product enters the heated air system, which makes drying faster, more efficient and more effective.

Factories often use heated air systems to dry products. These rely on evaporation and are often used on relatively slow production lines. With an Air Knife System fitted in front, the heated air only has to evaporate the water the Air Knives leave behind.

  • Is compressed air ever a good option?

Yes. Where airflow is only needed intermittently, compressed air can be the best solution. If your process needs just a 5-second blow-off every minute, for example, a solenoid valve can start and stop the compressed air supply.

This simple modification to an existing system keeps compressed air consumption to a minimum, and in that situation a blower system is unlikely to show a reasonable return on investment. For more information on compressed air systems, visit www.vortextube.co.uk.
